My 10-year-old has the same issue. Tried moving the DAT file to another machine and connecting to the game there but it won't come up in the hero select there either.
I'm very surprised this bug appears to have been an issue for a year and it hasn't been repaired or mitigated with cloud save. My 10-year-old lost his main character when the game inadvertently shut down. We dug into the folders and the character is there but the DAT file must be corrupted because it won't connect to the game on that PC or on another PC we copied it to. Is there no way for that DAT file to be repaired so it will reconnect to the game?
